In this tutorial, we will guide you through the process of crafting an LED samurai cosplay costume. We’ll explore the key steps and intricacies we encountered while bringing this costume to life.

Cosplay Samurai costume with LEDs for Electric Daisy Carnival in LA

Our collection of custom costumes has been recently extended by a unique cosplay samurai costume with 7000+ LEDs. It was created specially for Electric Daisy Carnival in LA to bewilder the audience and stand out from the crowd. But unfortunately, our very first version of the costume was lost during shipment. So, we had to create a new one from scratch in a very short term to make sure that our client could get it in time for the festival.

Everything starts from a sketch of a samurai costume

Before drawing the sketches of a future light up samurai costume, we need to consider several things. First, it is necessary to collect the requirements from the customer and coordinate all the details.

Secondly, we need to think over how to recreate the authentic look of the costume and make it futuristic at the same time. Thirdly, we need to lay out all the LEDs and solid parts of the costume in the way that they both look great and do not hinder the movements.

Apart from it, we should provide for a place for wires and batteries, and camouflage them. 

All of our costumes are designed using special 3D software, which makes it possible to demonstrate our client realistic 3D sketches. It also helps us understand already at the stage of design the hidden rocks that may occur during costume’s production.

Prototyping of the samurai costume

As soon as the design is finished, we prototype the costume’s parts using paper.

So, to make sure that the led samurai costume fits our client perfectly, we have found a model with alike body parameters for the fitting. At this step, we check if we need to make any additional corrections to the drawings and sewing patterns.

Approving the materials

Choosing the right materials is critical to ensure high quality of the outfit, its convenience and long life. Usually, we test several samples of each material to understand, which one performs better.

To bring our led samurai armor idea to life we used such materials as EVA, transparent PET sheets, LED tape and plates, black suiting fabric and black mesh, 3D printed parts.

The process of production

Our cosplay samurai costume consists of several garments – pants and a jacket, a light up mask and a flag, LED chest armor, light up armor for shoulders and arms, and a belt with attached flaps decorated with LEDs.

One of the most difficult things was to make arms and shoulder armor out of PET sheets. 

First, we bent the sheets of PET, giving it a required shape.

Then we add a LED tape, soldering it to the surface of PET parts.

Samurai’s helmet and a belt with attached flaps are made of black and black EVA decorated with LEDs

The belt and the flaps have a sticking tape to attach them to one another. The rest of the armors are also attached to the costume with a help of stickers. 

LED Samurai flag was fixed to the flagpole with a help of a 3D printed connector. There is also a special pocket on the back side of the costume for holding the flagpole. 

As soon as all the costume’s parts are ready, we carry out a control fitting and make adjustments if necessary.

Creating and setting the effects

Now the job goes to the hands of our programmers, who create and set custom effects according to the wishes and requirements of our client.

The effects are uploaded to an SD-card with a help of Screen Recorder or ArtNet software and can be controlled either remotely or in a stand-alone mode. Powerful batteries hidden in special pockets can ensure a lasting performance up to two hours – now LED Samurai costume is ready to rock the festival!
